Take a closer look. Are you sure it is not cracked?

When I took my thermostat out, I could see that the support had receded further into the housing and would no longer support the thermostat flange to provide a seal. It was easy to see that it was cockeyed when I was looking for the problem. I would bet you have the same problem. Mine got worse when I took it off and tried to seal it again. At first, it sealed itself when it got warm.

There is no fix to this problem, that I was able to conjure up, except a new manifold. Leaks tend to develop around the bolts too. I am sorry I don't have better news.

Is the new thermostat housing the same as the old one?

You put the new O ring on top of the thermostat?

That happened to another members car that turned out to be a small crack in the thermostat area of the intake. Once the thermostat housing was tightened it would start to leak. It was hard to spot with the thermostat out, but it was the cause of the leak.

install a thicker O ring and make a gasket for the tstat hosing and put a very little RTV layer both sides if you found a crack.

This happened to a coworkers Vic , we used a fair amount of RTV sealent and it's now roughly 6 months latter and he's still rolling leak free. Without doubt he's on borrowed time though , but it him back up and running when money was tight.

A thicker oring will probably just push the t-stat support into the manifold even more.

I had that problem with mine and my younger brothers Grand Marqs.
The new o-ring was a smaller overall diameter, by a very small amount. Re-used the old o-ring with no problems.

Dad runs an auto parts store and has since found a different supplier to get those o-rings.
Changed the antifreeze in our van w/ 5.4 and the new o-ring sealed it good.

Easy solution - use an OEM o-ring.

Watch for a miss when it leaks from there it gets down the number 5 or 6 plug and corrodes the spring connection at the end of the COP.

x3,..this is one of those times when I wished the goose neck (water inlet) had a flange around the entire surface so a man could use an O-ring AND a gasket if needed. But mine turned out to be a cracked intake.
A dozen people other than myself never saw the crack, but it was there, and very apparent when my crossover shot its wad.

And this is why you DO NOT change the thermostat on a all Nylon intake unless it is massivley failing.
