Did we ever find a 70 or 75mm throttle body that didn’t require drilling?

Yes, the BBK TB that's made for the 4.0L V6 Mustang is 75mm and doesn't require drilling.

The drilling is incredibly easy if you're serious about a bigger TB

Nope, it's the 70mm for the V6. The 75mm is for a 5.4 truck.

Will the F150 TB bolt up to a stock plenum, or would a search for a Mustang one in the yard be necessary?

Edit: I know it won’t bolt up. That’s why it would need some work. Will the stock plenum fit it though?

The stock plenum will fit it but there will be a step-down. Consequently it's harder to use the stock one when planning to use the plenum to make a template to drill the TB. You won't be able to align the center bore. That' doesn't mean you can't do it. I'm sure it still wouldn't be very hard.

Are the DBW BBKs still occasionally having minor drivability issues?

Instead of doing all this buying and waiting and drilling

Can I just tune my car to have a more sensitive throttle?

Yeah you can have it tuned to be more sensitive. Even just tuning it not to adapt would be better. The dbw is adaptive unfortunately and can develop unwanted changes. Mainly it became like an old married couple learning to selectively ignore/delay input for me at least.

In the mean time you could do the relearn procedure.

1. Turn key to ON, but don't start the motor.
2. Slowly depress the gas pedal all the way to the floor.
3. Release the gas pedal quickly.
4. Turn key off.
5. Repeat steps 1-4 twice more for a total of three times.
